So I have my overflow made in the diy pvc ver9999 method and it works very well.

My first question is this:

At the bottom of the siphon tube there is a 45 deg 2" outlet. Should I keep it 2" and let it pour out into the bio balls (pot scrubbies), or reduce to 1"?

Is your overflow 2" all the way through?
What GPH are you running?
If you're running too much flow, the 1" will create a backfill and will create loud noises when the 1" outlets has enough water weight behind it to creat a full siphon.

This is the overflow im using. 1" gravity fed siphon.

I have a rio+ 2100 for return with a 4foot head running wide open and the water level stays consistent.

Missed the post about this issue in the thread..Doh! But anyway...

Has anyone actually done this and can share results?

The design in the post also claims 600gph.

Is there something wrong with my setup? Because my return is rated for 375gph @4ft and it seemed pretty balanced on the test run

Well I'm re-doing the outlet part because I did not realize the inside 1" pipe needs to be the same length in order to keep the siphon when the overflow runs dry.

I think I can get by with shortening the 2" pipe and using a coupler to shorten it up and cut the inner pipe to be even with the in-tank tube.

I should have noticed that from the beginning, but hey I'm new to this! Lol

Making the inner tubes the same length solved my siphon breaking problem.

I have found that running the pump wide open pushes A LOT of water down the tube, creating a LOT of noise. Throttling back the return has made it much quieter, but I am a little disappointed I can't run it full open. I've been running Eheim canisters, so any more noise than those are a hard sell to my wife. (I will back her up and say it IS nice not to hear ANYTHING running in the room with the tank).

Ok
I think I have figured out my main concerns:

1. You want your drain to be able to handle more than your return.

2. My impression was with a siphon like this it would flow at maximum. Not necessarily the case.

I am now in the process of working out how to mount the piping solidly to the stand so it can't be knocked around by the beasties.

Also working on a plastic scrubbie/filter pad/tupperware type basket setup for media.
