I would definitely drill the tank!!!! I drill my glass tanks. Drilling an acrylic tank would be a definite no brainer.

I have been drilling my tanks about 6 inches in from the side and 4 inches down from the water line. I have been using 1 1/2" bulk heads. You might want to go bigger but I would recommend not going and smaller than 1 1/2".

I would go with two holes... 6 inches in from each side. If something gets trapped in one overflow then the other is there to keep the tank from flooding.

Even though my DIY overflow pipe worked well I would never do a DIY overflow pipe again. Drilling the tank is so much easier and so much less hassle in the long run! Not to mention DIY overflow pipes tend to look a little shabby in my opinion.

Hmmm.... I can't say I have drilled much acrylic. My first reaction would be to use a good quality hole saw made for metal. The thing I would worry about most is being too aggressive and spinning the hole saw too fast causing heat build up and melting the acrylic. When using a hole saw on metal I always use a lubricant. I would use a lubricant on acrylic also to control the heat. I would use water or soapy water.
