If you do a seach on DIY Live Rock, you'll find a lot of great info on how to do that. There's some good stuff on youtube as well. I spent a lot of time looking into this but I did not have the time to try it out.
Just keep in mind you will be using concrete and you will need to allow the cement to cure followed by soaking it in water for close to 2 months before it should be safe to put in your tank.

I would recommend using the highest quality LR you can possibly get your hands on.
Even if you make a completely synthetic rock structure, get some rubble or something. If an LFS near you has some rubble with lots of stuff growing on it that really looks good, pick it up. This way your tank will at least be seeded with some of the cool stuff.
