Literally any size you want depending on how much view of the tank you want. You could build a 100,000 gallon tank with a very small viewing panel :) Or something more reasonable like a 4ftx4ftx21" or however high a 55 glass pane is.
 
I'm not sure about that. Believe it depends on the depth and width of the tank due to the pressure. 55 gallon glass isn't that thick , think it's like 1/4" But you could make the tank as long as you like with the 55 gallon glass pane as I don't believe length affects the pressure.
 
It depends on where you put the glass panels, and how much you want to see. You could build a plywood aquarium as big as a house provided you brace it enough and incorporate that glass somewhere in the top 20 inches of water.
 
Pressure is determined by vertical depth. The deeper the tank, the thicker the materials needed. When you do go with longer spans the likelihood of bowing is going to increase. All that can wreak havoc on a glass sheet. Typically 1/4 inch glass is good to somewhere in the range of 16-20 inches of water depth depending on the length and bracing and such.
 
not even worth it just get 1/2" thick glass and build a larger tank, the cost is not much more
