acrylic 4feet tall would probably have to be around. 2" thick or so. Not exactly sure :). Try and make it out of something else though unless its a display tank.
It's a display tank.

We've decided to have it only 30-inches tall after-all. From what I understand, it would have to be 1-inch cell cast acrylic. My brother likes to over-build things so maybe he'll go a little thicker than that.

I just had my brother over here talking about this. I was showing him all the large tanks people have built on here, including that 50,000-gallon and 15,000-gallon one.

The bad news is that he thinks 1,000 gallons is plenty big enough, but the good news is he's committed more than ever now to include this tank in his new house. This is an important step as he's currently finalizing floor plans with his architect. He's also now considering what others have thus far suggested, that instead of an all-acrylic tank, a concrete enclosure with a glass or arcylric front panel would be more cost effective.

He was impressed with the simplicity yet the effectiveness of the wet/dry sump system. He thinks he can get water pumps for cheaper but I cautioned him that they might not be fish-safe.

He also expressed interest in using a lot of aluminum and/or steal. Is this fish-safe?

For fresh water it's safe, however salt water is highly corrosive to most metals and can poison the fish and inverts.

would food grade metals be good enough? they are $$$$ as hell though!

Yes they are, in the USN Ive seen salt water corrode food service Stainless Steel also, although it holds up a little better it still will corrode. There is no metal safe from salt water, it will rust the best stainless steels over time. You will be OK if it's a freshwater tank. Ive owned several stainess steel framed tanks over the years with freshwater fish without corrosion issues.

I haven't read the entire thread yet, but I have the same idea... 3/4inch lexan (bulletproof glass) with a welded steel framework to hold it together.. probably take a ****load of silicone as well..
