I'm wondering when I should be able to move my smallest gator gar into the pond, with the 3 bigger ones. I worry about the two large gator gars trying to make a snack of him. They are just shy of 3 feet. There is also the midsize gar which is about 25". The smallest aligator gar is about 18" right now. My midsize gator gar was added around 20" but was considerably thicker than the smallest gar currently is. When should the smallest gar be safe to add?

If they are thick enough I think 18"-20" would be okay with 30"ish gators (just shy of three feet estimate). Keep an eye on their caudal fins, as any abuse will likely show up there immediately.

Most of the time at least one of the gars caudal fins has some light shredding, so I'm not sure how good of an indicator of aggression that would be. They just seem to be nippy.

Well, missing caudal fin is usually a good indicator that they mean business, haha.

That I would agree with, so far it has never been that bad, just a little torn up at most, full caudal fin still present.

My main worry is that if the little gar is introduced even one nip could be very serious.

they might snip at each other and get some minor injuries. make sure ur pond is big to fit all the gars and i think ur OK
