Enough clearance for air?

Or along this line of thinking. Lower the overflow teeth/slots by a half inch with a dremel. Just keep in mind that if you ever fill the aquarium to the top again you would need extra room in your sump. I believe for your tank a half inch would calculate out to around a 4.5 gallon increase in the sump.
 
To clarify, the issue is not so much the poly's hitting the flat part of the brace.

It is when they come up and hit the edge of hit, like them hitting a wall.

I lost and endi to this. He was a somewhat skittish poly, just crushed the edge, died few days later.

Thus the strong feelings on this.
 
I'm using a HOB overflow. But the idea is the same if I cut the lip of the intake a little lower that should do the trick.
