anyhoo,when drilling thick acrylic,drill from one direction but not all the way through,then drill from the other direction.if you just go strait through it could chip on one side "like plywood likes to do.

bulks,in my 90 i put one 1" bulk for overflow,3/4" bulk for return,258gph pump.
well the 1" couldnt keep up with the pump so go biig and a few.
 
i would say 1.5 - 2 " bulkheads...

Drill the tank after it is assembled. When you drill it you introduce weak points, and you are going to need to handle the tank a lot during the assembly. If there is an accident during assembly, you want the tank parts to be as strong as possible to take as much abuse as it can. Once the tank is finished, then drill your holes.
 
Watch this video, but it still doesnt show how incredibly difficult it is. On anyhting 1/2" or thicker, the weld-on wont flow as easy. You need to make sure you have perfectly smooth edges. As you run the weld-on 4 you will have to watch and make sure all of it flows and watch for bubbles. Build a jig to hold the pieces in place also.

Its 3/4" thick.. also i wana say the tanks 96x48x24, i gota wait till they deliver it lol.

O, i will dont doubt me there. I'm gona put it together than get in the tank and drill it. But i would atleast like to practise on anything thats a lil close first.
 
The trick to drilling thick plastic is to drill for a short period, stop, then clean out the teeth of the drill. You also need to watch the temp of the plastic. The drilling causes heat to build up and the hole saw will start to melt plastic rather than to cut it.
