turning 2 240's into a 480?

Dont give up lol...it is alot of work but large footprints can be hard to find and it may be worth it. You will be a seasoned veteran in acrylic repairs once ur done :) . I quite enjoy the craft and its very rewarding to know u did it urself. Its alot like woodworking dont be scared.

did some measurements and its a no go. these tanks are built by diff manufacturers and one seems to be roughly a 1/2" longer and taller than the other. oh well perhaps i'll either buy or build my own some day.
 
This will work out just fine IMO.

If you cut out the middle of the backs you will retain your perfect edge for bonding. Just make the cuts above the edge of the supporting panels so you don't scar them up. Then when you put the lap piece over these edges you can simply notch out a relief for this to sit over the cut portions and fill with weldon.

Not sure if you planned on cutting into the bottoms, sides, and top to eliminate the back pane. If you were then don't. Like others have mentioned you won't be able to keep a straight edge. Which is why cutting out the majority of the back panel is the way to go.

EDIT: Sorry just saw your last note about the size differences. Oh well. :)
