What happens when your pump fails? It will happen. How about when you have to shut your pump off for maintenance?
What I'm saying is don't reinvent the wheel. The nice thing is you don't really have to understand it. Just copy what the other guys are doing.

Overflow: Go to glass-holes.com and pick out an over flow that matches your needs. You can even buy the glass hole cutter from them. Take everything to the guy that's going to cut your holes. Give him the directions and he will put the holes where they are suppose to be. You can center this overflow on the back glass panel of your tank. Paint the back of your tank black and you can hardly see the overflow.

Returns: For your returns I would go with two separate pumps for redundancy. When one of your pumps fails you still have one going. Check out Quiet one submersible pumps. Pick out two pumps that combined will get you the flow you need. Have your guy put two holes for the pumps on the upper edge of the glass as far away from your overflow as possible. One hole on each side of the overflow. You don't want to mix the clean water with the dirty water.

You need to pick the amount of gallons you want to flow (X). Pick a overflow that can take more than (X) Pick two pumps that equal as close as possible to (X) nothing is perfect. Your pumps just have to have less flow than the max capacity of the overflow. Don't worry about head pressure and all that crap. It's important but if your shooting for 10X turn over and you get 8X everything will be fine. Worst case you just put another pump in your sump. What ever size your pump plumbing is you need to keep that size all the way to the bulkhead in your tank. So your pump return is 1" then use 1" lines and find a bulkhead that has a 1" hole in it. Most likely you will ned to drill a 2" hole for the 1" bulkhead. Keep that in mind before you have your holes drilled.
I attached a picture of my glass-holes.com overflow I just installed. Its super easy
