269g plywood tank?

Why do you need to move the tank through any doors? Assemble it on-site. If you move you're probably not going to want to takes something that big with you in any case (a 4X8X2 tank plus stand is a U-Haul load to itself!), so you don't have to worry about getting it back out intact.

If I'm gonna build this puppy, I'm taking it with me until I decide to sell it. Besides, where I live right now, massive aquariums aren't generally a value-enhancing feature to a living room (I know because my mother is a real-estate agent).

If I build the sump into one half of the stand, I can get it to be 40"W x 37.5"L x 14.25"T INSIDE dimensions, giving me about 92g capacity full. Since I generally run my sumps at about 50% capacity or a little less, that gives me about 40-45g of water in the sump at any one time. Should be plenty of space for biomedia though.

Does that sound like a big enough sump?
 
I would say that it would be a bit on the big side.

Also, I'm not sure if I would build it in. Would be terrible to have to work on it should something go wrong.
