If one side worked and the other didn't. That is odd. My tanks holes and cut out was done by CNC machine my builder said. Unless the guy setting up the program made a mistake. Didn't u notices one side is wider than other??
 
What my tank builder suggested was thin layer of sillicone on the gasket. No, I didnt do it, but wanted to share.

Yes, this. Use your fingers to coat both sides of the gasket with silicone before installing it. I've heard of others doing it but I did not need to do it on mine. It seems like a viable option though.
 
I've applied silicone on the gasket in the past. You have to be careful because it actually acts as a lubricant causing the gasket to slide outward when the nut is tightened.

Nigel. You just posted a question about asking a question. Do you mean start a thread on a question of a certain topic? As for the silicone on the gasket....I have heard of it but I believe it is the lubricating form of silicone not the sealing kind. It does some times help to lubricate the seal first. You can get the silicone at better lfs. Its used to lubricate o ring seals on canister filters and things like spray bars. I personally would not use sealing silicone. With that said if I did it would be around the bulkhead on the inside of the overflow after it was tightened down.
I have been a mechanic for over 20 years and have worked in autoparts for 17. People have always used silicone to help seal gaskets in place cork, fiber, paper its all good. When the industry started using rubber seals and gaskets people still tried to use silicone to help hold and seal the gasket in place 9/10 times itll cause a leak on a rubber gasket.

To answer both of your questions I feel that the hole for 2" bulkhead is slightly larger since I am able to wiggle the bulkhead around a little bit more. Also I think it is closer to the wall of the overflow itself so I hope that doesnt cause an issue. Will take measurements tonight and pictures as well. Maybe its just in my head. But I dont plan on doing anything permanent.

I agree with this. Not trying to make it permanent. Would rather just keep it dry
