I run 1" tubing up to a 3/4" bulkhead with 3/4" locline on it. If I were you, I would try to run 1" all the way through.

Right so it would be 2x 2inch overflow and a single 1inch return or would it be better to have 2x 1inch returns?
I think I'll go for the two 1.5" overflows and the 2" also would a gate valve be the best for siphon tuning?
What size pumps would you recommend if I got 2 one each for the return lines?
james t using 2 45º in place of 90s can help with the flow a lot too, cuts the corner and makes the flow reduction less extreme
BRS did a test between 90* and two 45*. The results showed two 45* was not any less restrictive, and, in at least one case the single 90* had higher flow. IMO, get a pump that is rated higher and account for it that way. Gives you more flexibility as to how you want to run your (PVC) plumbing - for function and for aesthetics (if you care about that).
